Gruven,

A few things:

1 - post the issue on the B6 S4 forum to ensure you get a wider audience
2 - the block 093 might not be applicable to the B6 model, unlike the C6. Even though both engines are 4.2 they are not identical.
3 - when you pull a log, what errors are you seeing?

Have you changed coilpacks, sparkplugs, ...the usual items related to a misfiring engine?

So I figured out the problem with the help of my mechanic. We determined that the rattle came up at about 2200 rpm. We put it up on the lift and revved it up, and it turns out that the alternator shakes at that rpm, which is causing that noise. So odd.

In the coming weeks, I'll put it into service mode and figure out how to fix it.

How'd this scenario work out? my 2004 S4 started doing the same thing! I haven't had it on a lift to see if the alternator is the cause yet, but this gives me hope that I'm not having to figure out whether or not to get rid of the car over the guide/tensioner failure... I did notice a day or two BEFORE this happened that the car seemed to be whining more than usual so maybe this was a premature sign of the alternator mechanical starting to give-way? I have not noticed any issues with electrical problems but maybe this is just the mechanical bearings or a bad pulley on the alternator?

Looking forward to hearing your final story!

Hey Brandon -

I'm really not sure what caused this bolt to break in place the way that it did. Only the last 1" of the bolt broke off, which allowed the whole thing to oscillate in that particular rpm range. Had I not had it on the lift with the belly pans off, I probably never would have found it. I replaced the bolt after taking out the alternator. It was a huge pain in the *** if I remember right.

As another discovery at the time is that there was oil all over, and I couldn't figure out where it was coming from. The valve cover gaskets were leaking, which poured oil all down the front and sides of the block, causing a huge mess. It didn't zap the alternator, but it could have. On my 535ix, there is a gasket at the base of the oil filter on top of the engine that is notorious for failing, and it did on mine. It allowed oil to drip below onto the alternator, which killed the bearings on the alternator. I had to replace the alternator on that car, along with the gaskets. It had a whine similar to what you're talking about. The way I diagnosed it on that car was to use a stethoscope and touched the casing of the alternator and you could hear the bearing through that. The poor man's version of that is just to use a piece of dowel and touch it to your head.
