I could use some help
I was a member on another forum and I was not able to find an answer to my problems there. I was hoping that I might have better luck here.
Long story short. I bought a theft recovered 2001 S4. ECU was stolen, Insurance company replaced the ECU and never had it coded. I was able to code the ECU with vag com. Everything was working fine.
Before doing any mechanical work to the car I installed an Integrated DVD/NAV/MP3/Radio ect. system into the car. Was installed non-invasively. It uses the factory harness to hook up to power and the factory Bose amps and speakers. There is no sub woofer or any other aftermarket electronics in the car. It does not hook into the data bus of the car. I do not believe this has anything to do with my issues but I'm including it just in case.
I decide to install a GIAC chip. I bought an ECU with a 3 program flash. H box, correct for the car (I believe). After installing the ECU I get an Air Bag light on the dash. I ran vagcom (I will paste the code numbers and descriptions at the bottom of the post) and there was no code associated with the airbag, but I did get an "instrument cluster missing coding (or message). I never bothered to fix it as after a few minutes of driving it would flicker a few times and go out. I was able to switch to all 3 programs without issue. Car was running mint.
So again I decide to add some HP. I did light weight pulleys, removed the clutch fan. Still running great.
I went back for more. I bought a set of 3" heat wrapped APR down pipes and a 2.5" true dual cat back. When I was getting the parts installed, I insisted that that car MUST pass inspection. I didn’t want to deal with fudging readiness. I was assured by the shop that there would be no problems.
Well of course there were. Now I get an "O2 sensor pre heating" code. Readiness now will not pass. I get a CEL after a few miles of driving. Catalyst sensor error.
In order to pass inspection I set the chip back to the stock setting. Through manually setting the readiness I was able to pass, not sure how because I had a failed category.
I also had O2 Bungs installed by the shop that did the work; I was again assured that it would eliminate all the problems with the emissions codes. Of course it didn’t and I still get the codes.
After this ordeal I tried to set my chip back to the 93 tune. The flash loader will not connect to the chip. I cannot change to any of the other programs. It tries to connect and then I get an error pop-up.
Other then the minor annoyance of the lights on the dash and the difficulty of passing inspection the car runs fine. Pulls strong out of the hole and on the highway, makes steady boost (6-8 psi on stock tune), temp runs steady, doesn’t burn oil and is holding up very nicely for just a tad under 100k on the clock.
So my questions are thus:
Is there a known way to bypass not having Cats in the DP so I don't get the emission codes?
When I talked to GIAC they said that I might need to run a wire from the OBD2 plug right into the instrument cluster. They said this may fix the connection problem. Has anyone had to do this? Can you provide instructions?
I have tried every possible coding combination for the ecu and the cluster in the vag wiki. (http://wiki.ross-tech.com/wiki/index...Cluster#Coding) I still cannot get the code to stop coming up. Current Instrument cluster coding value: 00264
Bottom line, I need the two codes to go away and be able to select another program on my chip. I love the car but this is driving me crazy. If you can offer any help or guidance I would greatly appreciate it.

Most states allow one I/M reading to be not ready, so that is how you passed. The 02 sensor heating circuit error means that the heater wire in the sensor is broken, not that there is an issue with the reading, though the exact error code would obviously help.

OK this is strange. For some odd reason after connecting last night to get the codes and the coding numbers 1 and a half of my problems seems solved. Not sure why, i have been through those menus 100 times with no success.

But..... The airbag light isn't coming on, even at start up.
For some odd reason the readiness is now passed, but i still get the CEL. Of course if i clear the codes, it resets the readiness.
I still can not connect to the GIAC.
Thank you for the ideas. I think i am going to space out the O2 even more. I thought the single spacer would be enough but I guess not.
Any thoughts how to fix the warm up catalyst?

You are going to need more spacers.
Not for the OP, but on a related topic, wouldn't spraying the heck out of the 02 sensors with silicone spray effectively ruin them and make them always read lean, and make the computer happy?
