For those of you that have gone aftermarket forged internals does the block have to be rebored, even
if just a fraction larger, or can we stay with the standard 81mm bore, without any problems?

PS How many of you had to get different sized bearings on the rods due to crankshaft wear?
How many people went for forged crank as well?

No forged crank from the factory? That'd be odd...
Although if you have to get U.S. bearing shells already, I feel bad for you B5 people. Rarely have I seen any of the earlier cars need U.S. shells.
And yes, it doesn't take much to need a bored block. The factory sells O.S. pistons for many engines, all in 0.25mm increments. They all require the block to be rebored, and new ring sets fitted. Wouldn't hurt to get things balanced, as the O.S. pistons will weigh slightly more.

A machine shop will let you know for sure....
it depends on how much wear there is on the cylinder walls, you might be able to get away with just a cylinder hone.
Rarely do cranks need to have the crank journals machined, but again, a machine shop will let you know for sure.

The actual inspection would probably be free....
assuming they'll be doing the work.
This is what I paid:
Bore block - $210
check deck/square - $80
check align hone - $40
For the crank:
Polish crank - $40
Magnaflux crank - $50
Balance rotating assembly - $300
You're basically looking at labor charges, so depending on where you are located, the rates will probably differ.
