Default 3.0TDI with fuel pump toothed belt that doesn't fit

The car is an 2006 Audi A6 quattro, 3.0 TDI engine, enginecode ASB. The cambelt/fuelpump belt was first replaced 9months ago by someone else. They put the 83 teeth belt in it that it's supposed to be according to the parts diagram and i also double checked the parts numbers with the local audi dealership. But after a few months the fuelpump vibrated so much that the bolts and brackets broke.
I fixed all that and i got a new 83 teeth belt kit but it's too long so the spring roller tensioner doesn't tension the belt at all and just spins around. The spring mechanism inside is supposed to turn about 90 degrees for it to be in the right place and keep the correct tension but it turns 0 degrees.

I then tried the 82 teeth belt for another similar 3.0TDi engine that is otherwise identical but it's too short. I can barely get it to fit and the tensioner is touching the bottom of the timing belt cover when i get it to the correct tension.

All gearwheels are correct and numbers match the ones on the parts diagrams. ASB is stamped into the block so the engine is the correct one. The fuelpump is in the right place since all bolts line up perfectly between the cover, pump and engine head.

I have changed hundreds of timing belts and chains and this has never ever happend before.

Please help.

I have seen quite a few threads on retrofitting older pumps on the 3.0TDI (though these threads were for the newer engines)... Have you verified that the car has the original pump in it?

Yes the numbers match with the one on the parts diagram for this engine. Also, the pump is in the correct place in the hole in the timing belt cover. If it was the pump that was in the wrong place it would not match with the timing belt cover. All other parts have also been checked that they have the right parts numbers.
I ordered an OEM tensioner and belt to see if that will solve the issue. If that won't fit the dealership will contact VAG. The timing belt kit i used first were INA and GATES so they are high quality OEM replacement parts so they should not have this problem. I installed hundreds of INA kits and i never had any problems before.

Totally agree regarding INA, their stuff continues to be great as they still manufacture for VAG. I have had problems with Gates timing belt kits, but have never used one on an Audi, it seems that if I have a Gates kit it's usually for a Toyota.

Its kinda hard to explain but because the fuel pumps bolts broke it could move back and forth. This led to excessive grinding where the bracket for the fuel pump meets the engine on the bolt hole furthest to the right if your looking at your engine from the front of the car.

Because it moved so much back and forth that it ground off about 2 mm material on the right side. The pump was now slightly tilted and also the belt tensioner that is attached to the fuel pump bracket got tilted and moved further down. Because the tensioner puts tension on the belt from below it was now to far down to put the correct tension.

Solution was to put a spacer, around the bolt hole, between the bracket and the engine where it had ground off material. Then the tensioner will move back to its correct position and put the correct tension on the belt. Car still runs great.

No problem, im happy to help. First put all the bolts in except the right one and then you can see if there is space between the bracket and the engine on the right bolt.
It might be worn different on yours but the right belts should fit if everything is correct with the pump and tensioner.
