Default All signs point to bad POS's

I just posted the following on a thread I had going at Ross-Tech:

Using a powered LED test lamp, I got positive flashes on all 8 inputs to the POS's from the ECM. (Incandescent test lamp wouldn't light, but LED lamp does.) So the ECM seems good. Phew! I then checked each POS channel with the procedure found at AudiWorld Tech Articles. This procedure uses a 1.5 volt battery (on the 5-terminal input side) to try to turn on the conducting path of each channel to ground, just as the ECM would do. It then measures the resistance of this "turned on" ground path with a multimeter (instead of trying to make an actual spark with the coil). I got 525 ohms for the 2 channels that seemed to be working during an earlier cranking test; all the other 6 were open (dead). In real life, the higher voltage that the ECM uses would make this resistance less than 525 ohms, that is, a better ground for the coil. But this 1.5 volts seems good enough for testing in this manner. The author (ArandA4) thinks the ECM sends 3.3 or 5 volts to turn on the ground path for the coil.

It all hangs together now. I'll order some POS's tomorrow; I've seen some really cheap Chinese ones for $12 apiece. I'm thinking of buying a pair of these, and if the car starts, I'll buy some decent ones to replace them and put the cheapos in the glove compartment as emergency replacements. The car hasn't run since I acquired it (and for 4 years before that) so I'm thinking I don't want to sink too much into it just yet.

My biggest mistake was using an incandescent test lamp to check if the ECM was driving the POS's; this led to the erroneous title of this thread. [how to check what's keeping ECM from driving the power output stages (97 Audi 4.2] Serves me right for ignoring the service manual (just one word - LED!) in this regard. I'll post again when I get the car started.

This is a really good point (All 8? ) that hit home with me yesterday. My earlier work only checked one or two cylinders for spark, leading me to say "no spark". But yesterday I checked all 8 coils for supply voltage (terminal 15 on each 3-wire cable coming into the coil; all good) while cranking, and then checked for all of the coils being switched to ground briefly by the Power Output Stages (terminal 1 being grounded) while cranking. Did this with a test light (incandescent, not LED; this may be an important detail later in troubleshooting the ECM output), hooking it up to terminal 15 (+12v all the time with ignition on) and terminal #1 (grounded when the POS pulls terminal 1 to ground ["charging" the coil] and then quickly opened again by the ECM to discharge the coil into the spark plug. So it should flash. I got 2 out of 8 being switched while cranking! This kind of makes sense because the car sounds like it almost wants to start.

Then I swapped the POS modules for each other, and the flashing test lamp moved to different cylinders, on the other POS, but same output terminals. This implicates the POS inputs from the ECM POS output terminals, I think, but I have to think this through some more. It sounded like it wanted to start more eagerly, but I don't know what to make of this. Maybe firing order-related; I don't have the details of which cylinders with me now.

Now I want to go back and work more methodically, do an actual spark test on each coil, triggering them by hand (grounding #1 terminal while #15 is hot) instead of letting the POS's do it. If they're all OK, then walk upstream and trigger the POS's by hand to see if they will trigger the coils. For this I need to know the terminal assignments for input and output to/from the POS. The outputs I know, but need to study the manual to see if I can figure out which input terminals on the POS go to which outputs. I also need to know exactly what kind of signal the ECM sends to the POS. I assume it is some kind of positive voltage that triggers the POS to ground the coils. How many volts? If all the POS channels can be fired manually and make actual sparks at plugs, then I suspect the wires from the ECM to the POS (I have checked them for continuity and no shorts; they're good), or the ECM itself. That would be expensive, I presume. Repair outfits in the US?


I can scan and send pages, fsrowsell, if you can use them. I don't know if the S8 diagrams are any different from the A8. I'm assuming they're all the same for the D2 generation A8/S8.

sent diagrams by email. email: My service manual had only S8 beyond 2002 [edit:2001-2003], A8 from 97. So I saved a pdf of the 1998 A8. I think all of the engine wiring stuff should be the same as the A8.

Also included "how to read wiring diagrams", as these threw me for a loop when I first tried to read them. They're different from what I'm used to from working on US cars, but after studying them closely for a while working on my no-start, I find they may actually be a better system than hundreds of closely spaced lines crossing each other like the diagrams I'm used to.

The "how to read" document attached was not as helpful as I had hoped, as I was still having a hard time with the little boxes with numbers in them, but the 2 videos on the Ross-Tech website Videos - Ross-Tech Wiki were pretty good. Although they recommend you also download the pdf of the pictures used in the videos, they show on the screen anyway, and are not necessary, in my opinion.

I think I found what's the problem with mine, but I wasted a lot of time because I was sloppy. So I started to write down all the stuff in a notebook. I had done this before and it helped me, because some troubleshooting takes a long time.

Default replaced power output stages; ignition problem fixed, but now fuel...

Now I get flashing of each ground connection on all 8 POS outputs (only had 2 before) when testing the POS's while cranking. Now I still have to chase down a fuel problem. The car starts and idles for about 5 seconds after I spray a bunch of starting fluid into the intake manifold past the throttle and then get in to start it. It'll start a second time like this without spraying more; I assume this is residual ether vaporizing in between starts. Then cranks and doesn't start.

I had pulled the fuel pump and the drivers side sensor to siphon out 5-year old fuel, and may have messed something up. I (now) know about the saddlebag-shaped gas tank and how one has to plug the pump in just right so it won't run out of gas at 1/3 full. Amp draw on the pump was only a little over 2 amps with engine off and pump jumpered on, not the 8 amps expected or the 4 amps expected if it were sucking air. But that was at 1/4 tank. Filled the tank to the brim and it still won't start. Wonder if it's seized.

Next step is to check fuel flow quantity after breaking the line at the engine and jumpering the pump. I did check one injector (yeah, I screwed up like this before, checking for spark on only 2 cylinders, but I'll go back and check all injectors if I have fuel flow and fuel pressure). The wires to the injector were acting correctly (+12V on, other wire flashing as ECM grounds it .)

Default Yay, it starts!

After filling the fuel tank to the brim, I jumpered the fuel pump on, and heard gurgling noises for about 15 seconds or so, and current climbed to 8.8 amps. This made me think it was being primed or removing air from the lines. Then cranked and started! Idled smoothly. (I still should go back and see that the fuel pump was properly installed, or maybe just put a gas can with a gallon or two of fuel in the trunk to rescue my sorry a** it it wasn't.) Get quality POS's.

But uh-oh, smoke started coming off the front ride side of the engine. Ribbed belt quite warm after I shut the car off. Tiny bits of rubber on the engine. Something must be seized after sitting for 4 years. Waited 15 minutes and started it again. Fan was turning, no battery warning light, which I assume would come on if the generator were seized. Power steering works. Maybe it's the idler. Can't see down in there very easily.

If it were mine, I would change the timing belt. Audi does say to change it based on age or mileage. I would then go through all of the idlers as long as I had it apart.

Congrats hillpc!
I finally got my noid lights come in the post. I get a flashing light from all 8 injectors. So that means injectors are firing. Now I need to find out why no power to coils. I know I have power to terminal 15. Whats next?

OK, I just did the test you recommended on how to test the POSs. I am only getting a single from two of the eight post. Therefore I will have get two new POSs. This should fix my problem and the car should start once I replace the POSs.

I received my POS in the post today and quickly installed them. First turn of the key and she fired right up! I let her idle for awhile and when she reached normal operating temp she started to sputter and then stopped running. and would not start again.

I hooked her up for a scan and this the code I got. What now!

Went out to the car this morning to start my truble shooting again and she started right up!! Could it be the new cheap POSs I bought geetting hot when she warms up?
