Let's say I do 95% highway driving and want to chip my car.
In theory, it's going to be running full boost the whole time I'm doing 80 on the Hwy at 3.5K RPM or so, correct? That's a bit more wear & tear than I'd want. How would a chip (GIAC) and boost controller work if I lowered the boost to normal levels on Hwy driving? Or am I completely mistaken with my assumption? Also, why does the engine lose HP with a CAI on our cars and where could I calculate how much restriction I would need if I were doing my own custom IC?

this will get you started.
many people here think the only good ic is one that costs over a grand. this is simply not true. I got my fmic core on ebay for about 180 bucks the the pipes cost about 70 bucks. so for 250 i have a FMIC with zero noticeable pressure drop over my stock smic and with out any heat soak on three dyno pulls in a row. its really not hard to make an effective ic on a budget. are the more expensive ones better?? The only reason I ask is to figure out the absolute best way to do an intake.
To run piping to the stock airbox or fabricate/buy another one. Thanks for the faith and encouragement though.

You do make a good point. I guess the better way to ask would be when I'm giving the car gas...
is the wastegate soley on how much throttle I am and am not using. For example, I speed to pass at 85 (from 80) without flooring it, the fact that I don't have a boost meter on my car makes it difficult to know exactly what's happening at every second of my commute, so I guess the question would be does moderate acceleration throw the car into full boost, and how much more wear/tear would a chip put on my car if I'm doing mostly highway?

you need to use the search and get a boost gauge.
unless you are hard on the gas you wont really see boost much higher then stock. if you floor it boost levels well be double the stock levels. most people here think its safe but that doent mean someting could happen to the turbo/car down the road. if you are not willing to take a little risk then dont mod your car.
