Default Step 1: Buy one on ebay for $450.

Step 2: Install it with custom piping.

You're done.

Default Is there a rule of thumb for determining appropriate intercooler CFM rates....

... or do you perform a simple calculation of intercooler volume to decide how much flow you need for your particular set up?

I can only imagine that going too big would cause strange airflow characteristics.. possibly even produce lag?

For the typical RS2 set up, how big of an IC should you need?

Its not quite that easy. There is precious little room beneath the bumper cap to mount a properly sized FMIC. It has to be engineered properly. This is a picture of the Autosport Werks prototype. It has proven itself on the dyno- 25hp for RS2 applications and 40hp+ for mondo sized turbos. These numbers are at the wheel improvements after adding just the FMIC. With no modification to the bumper cap save a little grinding of the backsides of the grills. My FMIC was the first generation and it did require a modification of the bumper cap. The new ones that they are building are virtually plug and play. They mount to the stock(Samcos definately preferred here) IM hose and turbo down hose.

Notice how the end tanks are canted back to help with the clearance behind our curved bumper. I should mention that you have to send them your aluminum bumper for them to cut up and the result is a loss of front protection. Nothing comes without a price. There are also a couple of slots that you have to cut in your bumper cap that match up to the cuts in your bumper. No affiliation here just a very satisfied customer.

I use and like Garrett I/C cores. Garrett Airesearch has been and is a major supplier to the aviation industry. These cores have become very hard to find but ASW has come up with a very nice and similar type. Looking at the Garrett I/C performance chart, they list a 24x12x3.5 core as having a 500hp power capability. If you take that core and cut it down to 10" tall( ASW does in fact cut their's by this amount) you end up with 83% of the volume. Take that same 83% and apply it to 500hp and you get a 417hp capability. Now if you do a gross 20% driveline reduction to the 417hp you get 333hp which is very close to what Dave Dawson and Cody Payne ran at a recent dyno day at the wheels. You also get quite a boost, pun intended, in power when you run an FMIC, 25hp for RS2esque applications like Cody and Dave. Your boost threshold should also go down a couple of hundred rpm.

Default An upside to having the Seidl bumper is the increased space for I/C installation..

...though, according to what you've said, I probably won't need to go any larger than the size mentioned. However, installation might be simpler, I'd imagine.
This is a modification I am looking forward to performing. For me, it falls under the realm of "guilt-free" modifications, as it seems to scavenge HP which otherwise would have been lost to heat, and doesn't seem to put any additional stress on the motor.

Yeah but the 2 vertical seprators are right smach in the way of the I/C in and out pipes. Josh Moody had this taken care of by a body shop but it wasn't cheap.
